Sublimation has become a popular technique for creating vibrant, long-lasting designs on various materials. Recently, I ventured into the world of sublimated hat patches, inspired by YouTube videos showcasing this unique craft. Unlike traditional methods that rely on pre-made patches with sewn edges, my approach focused on 100% polyester fabric to achieve a frayed, distressed look. Let’s dive into the process and explore the nuances of crafting these personalized accessories.

Why Sublimate Hat Patches?

Hat patches offer an excellent opportunity to express individuality or promote brands through wearable art. Sublimation takes this concept further by allowing intricate, full-color designs to be permanently embedded into the fabric. Whether you're commemorating a special occasion, celebrating hobbies, or simply adding flair to your wardrobe, sublimated patches provide endless possibilities.

For this project, I aimed to create patches with a rustic, frayed appearance—a style gaining traction in both fashion and branding circles. By combining sublimation with manual fraying techniques, I achieved a one-of-a-kind aesthetic that resonates deeply with current trends.

Gathering Supplies for Success

Before starting, ensure you have all necessary supplies:

The Fabric

I chose Kokomo Linen Outdoor Fabric (SKU 2053536) from Hobby Lobby due to its oatmeal color and textured surface. While perfect for achieving a distressed look, this fabric requires careful preparation to prevent ghosting during sublimation. Pre-pressing at 400°F for 65 seconds eliminated shrinkage issues, ensuring crisp results.

The Hats

Three hats served as canvases for my creations:

• A distressed trucker hat purchased at Hobby Lobby.
• A faded black ponytail hat , also from Hobby Lobby.
• A budget-friendly option from Walmart priced at just $2.00.

Each hat offered distinct challenges and opportunities, emphasizing the versatility of sublimated patches across different styles.

The Images

Designs were crafted in Affinity Designer 2 for iPad, beginning with a rectangle measuring 3.5” x 2.5”. An outer rectangle acted as a weeding guide, helping maintain clean edges during fraying. Text-based images performed better than complex patterns like florals due to the fabric's heavy texture.

Step-by-Step Guide to Sublimation

Prepping the Fabric

1. Pre-Press : Place the Kokomo Linen fabric on your heat press and apply 400°F heat for 65 seconds. Allow it to cool completely before proceeding.
2. Printing : Print your designs onto A-sub Sublimation paper using an Epson SureColor F170 printer. Ensure alignment with the fabric weave for straight thread pulls during fraying.

Sublimating the Design

1. Tape the printed sublimation paper securely onto the pre-pressed fabric, ensuring proper alignment.
2. Cover the project with uncoated white butcher paper to protect the design.
3. Heat press at 400°F for 75 seconds, then let it cool slightly before removing the paper.

Fraying the Edges

Dip the sublimated patch into water briefly to soften the fibers. Use a Cricut pick to carefully pull threads from each edge, creating a frayed effect. Be patient, as this step can be time-consuming but adds significant character to the final product.

Applying the Patch to Your Hat

To attach the sublimated patch, follow these steps:

1. Stabilize the Hat : Insert folded hand towels or a pressing ham into the hat to create a flat, stable surface for application.
2. Apply Adhesive : Spread Liquid Stitch Fabric Adhesive evenly across the back of the patch, avoiding the frayed edges.
3. Attach and Press : Position the patch on the hat and press firmly for a few moments to secure it in place.
4. Let It Dry : Allow the adhesive to cure for at least 30 minutes before handling the hat.

This method ensures the patch adheres securely without damaging the delicate frayed edges.

Showcasing the Finished Hats

Here are three custom hat patches I created, each reflecting unique personalities and interests:

Hat Patch #1 – Safety Third

Inspired by my husband’s request, this patch reads "Safety Third" with a red cross emblem. The American Typewriter font paired with a simple shape design makes it bold yet playful, capturing his adventurous spirit.

Hat Patch #2 – Coffee Run

As a coffee enthusiast, I designed a patch that celebrates my morning ritual. Using two complementary fonts—MonaLisa Smile for "Coffee" and Beauty Smile for "Run"—this patch conveys humor and personal preference in equal measure.

Hat Patch #3 – Feeling Kind

Created for a friend, this patch features an SVG graphic representing kindness. Its subtle charm aligns perfectly with his gentle demeanor, proving that even abstract designs can tell meaningful stories.
